I have some play in my D35 pinion. I figure maybe the nut backed off a little. It was a little too easy to tighten it back up but I torqued it to 200 ft/lbs and checked it again and there is still a good amount of play in it. I should be able to hand tighten in to take the play out. I tried torquing it a little more and it does not want to turn. bad crush sleeve? The nut pulls everything on the pinion together and thats the only thing I could come up with... any ideas before I waste time on a D35 instead of working on something that I would rather be doing?

Where is the play. In and out or sideways?

in and out. if I grab the yoke and push it in it turns slightly as it rotates on the ring gear (I am guessing)

I hear no bearing noises when I rotate the pinon. I thought maybe my bearings were f'd but I'm not sure if I would only hear that if there was preload. I can see a few threads on the pinion when the nut is tightened down. Which is the farthest on there I have seen it...

I don't honestly know what it could be, but my guess would be crush sleeve. With crush sleeves, you don't go to xxxft/lbs. You tighten until you get the proper rotating force on the pinion.
But the fact that you took it to 200ftlbs and it still wiggles is puzzling.

The service manual says to tighten it to 200ft/lbs and then do 5ft/lb increments until you get the proper rotational torque. It also says if you get to 350ft/lbs then you have a defective crush sleeve. I don't want to have to go there...

I got the parts from Crown Jeff (THANKS!!!) and I put the new crush sleeve in and the same thing is going on. I drained the diff and took a look inside and I have a broken tooth on one of my spider gears. I don't think that has anything to do with the play in the pinon but it has to be torn apart anyway. Now I need to decide if I'm going to take 2 months to do it myself or a week to pay someone...

I did look real quick to see if there was anything local but nothing. Plus in less than a year I hope to be one of those upgrading to tons (hopefully, I want to get the truck close to done first) just do it.
I flip flopped about 8 times today about whether I was going to or not and then I thought... "what would BigD do?" So I bought some diamond plate and put some vice grips on my POS battery terminal. then I came back to reality and disassembled my axle. Anyone removed the spider gears from a trac lok case? The FSM has some specialized tools (obviously) but I found few sources that say otherwise. http://www.ringpinion.com/ContentFrame.aspx?FilePath=Content%2fParts%2fLockers%2f%2fTrac-Loc_Assembly_Made_Easy.inc
